I know I have to phone to do it, I believe I can phone at 6am as silver and there shouldn’t be any fees for booking over the phone as it’s not possible online, is that correct?
I was going to book both legs separately initially but the taxes etc were more expensive doing it that way.
Is there a way of booking separately online and getting them to adjust the cost to reflect that it’s a return booking?

If you mean travelling out to one city and coming back from another, then just do it over the phone, it’s been pretty simple each time I’ve done it. They won’t charge you for doing it by phone as it cannot be done online. Just remember the distance between the two cities at the destination needs to be less than the outbound flight to the destination.

This is correct save that the IATA fare construction rule is that the surface sector must be shorter than either flight – not just the outbound.

No – if you book them separately they will remain as 2 one-ways. They CAN sort of combine them as far as avios usage is concerned, if you are using a companion voucher, but they never get properly converted to a return ticket, so you always end up with taxes as 2 one-ways.
As you have discovered, this can be more expensive, eg to USA, but can work out cheaper to the ‘far east’.

Thanks, it’s US flights so it’s a big saving booking a return. I didn’t know other places could work out cheaper with one ways, I’ll know to check different options now.
So after setting an alarm to wake at 5:45am as the contact details page says the phone line is open from 6am, I find on calling that the message says they don’t open until 8am.
The off peak dates seem to have changed overnight too!
